Well I got the top cover off and there is a definite hiccup.
When I limped it back to the shop I was a little surprised that so much fuel was leaking out from just a worn o-ring.

Turns out the there is a crack in the top cover at the bottom of the fuel pin bore. I have no idea how a crack there could occur.

Anyway it looks like the problem was known about and someone put a sheet metal screw on either end of the breather fitting. The one on the inside is pushed against and bending the star wheel.

Anyone have luck with Iron Plant's Iron Clad Assurance policy?

Top cover is repaired and the machine is back running. A little silver solder some JB weld and a new diaphragm and o-ring.
I am sure I will get flamed for the above statement...
I ran it about an hour and a half yesterday no problems with the pump. I am waiting on some valve cover gaskets to fix some oil leaks before using it more.

Good for you. When somebody gives advice, they're usually doing it because that's the way they would do it, not because it couldn't possibly be done cheaper. Nothing wrong with JB weld (no comment on soldered cast al).

Please report back at 200 hours on the repair. And if you figure out all the components of the "perfect storm", that's always interesting.

I will report back if it ends up leaking again. If it does I will get a new pump and start with a clean slate.
I didn't use the solder on the aluminum but on a steel part in the top cover.
The JB weld is in the top cover sealing the threaded steel tube the boost pin rides in. If the JB Weld fails it cannot fall into the guts of the pump.
I also had to seal around the steel insert the pin which rides on the boost pin goes into. The steel insert just fell out when I was disassembling it. I believe it was leaking here also.

No reason to go new if you don't want to. I'd bet thepumpguy could source a new cover and save you $$. Just don't tear it all apart first.

Yeah I didn't think to ask thepumpguysc if he had one. I guess I assumed since these are returned as cores I wouldn't find one.

Pumpguy do you have a top cover for one of these for sale by chance? Thanks.

On the diaphragm I just ordered one for a cummins ve pump and hoped it would fit.
I sure wish I had taken a picture of the inside of the cover. I am pretty sure I saw the part number cast into it.

Huh. It looked like a part # because it was a 1 then three groups of three digit numbers. e.g. # ### ### ###
